The Puddling Process: Henry Cort and the Birth of the Wrought Iron Industry
The puddling process, patented by Henry Cort in 1784, was one of the most important inventions in the history of the iron industry. Before Cort’s invention, wrought iron, a strong, malleable form of iron suitable for a wide range of uses, was expensive and difficult to produce. Cort’s puddling process made it possible to convert pig iron, the brittle product of the blast furnace, into wrought iron cheaply and in large quantities, and it laid the foundation for the great expansion of the British iron industry in the late eighteenth and early nineteenth centuries.
The Problem of Wrought Iron
To understand the importance of the puddling process, it helps to understand the metallurgy of the time. The blast furnace, which had been in use for centuries, produced pig iron, a hard, brittle metal with a high carbon content. Pig iron was useful for casting, but it was too brittle for most other applications. For most purposes, what was needed was wrought iron, a tougher, more malleable form of iron with a lower carbon content.
The traditional method of producing wrought iron was to remelt pig iron in a finery, a small furnace in which the metal was heated in contact with charcoal. The process was slow, labor-intensive, and expensive, and it produced relatively small quantities of wrought iron. The result was that wrought iron was a relatively scarce and expensive material, and many applications that would have been possible with cheaper wrought iron were not feasible.
The growth of the British iron industry in the late eighteenth century, driven by the switch to coke, made the problem worse. The new coke-smelted pig iron was being produced in large quantities, but the traditional methods of converting it into wrought iron were too slow to keep up. The need for a faster, more efficient method of producing wrought iron was clear, and several inventors, including the brothers Thomas and George Cranage, John Payne, and Henry Cort, worked on the problem.
Cort’s Invention
Henry Cort was an English ironmaster and former naval agent who had turned his attention to the iron industry in the 1770s. He had purchased an ironworks at Fareham in Hampshire, and he was struggling to make a profit in the face of the high cost of producing wrought iron. In 1784, he patented a new method of converting pig iron into wrought iron that he called the puddling process.
The puddling process involved melting pig iron in a furnace with a reverberatory hearth, a furnace in which the metal was heated by flames passing over it rather than coming into direct contact with the fuel. The molten metal was then stirred, or “puddled,” with a long iron rod, which exposed the metal to the air and allowed the excess carbon to burn off. The result was a more or less pure iron that could be removed from the furnace in the form of balls or “blooms” and then hammered or rolled into the desired shape.
The puddling process was a major improvement over the older methods. It was faster, more efficient, and produced larger quantities of wrought iron. It also used coal directly as a fuel, rather than charcoal, which made it cheaper and more flexible than the older finery process. Cort’s process could produce wrought iron in a single operation, rather than in the multiple stages required by the older methods.
The Adoption of the Process
Cort’s process was adopted gradually by the British iron industry over the following decades. The process was difficult to master, and it required skilled workers who understood the chemistry of iron. The puddler, the worker who performed the puddling, became one of the most skilled and highly paid workers in the iron industry, and the trade of puddling was a closely guarded craft.
The adoption of the puddling process was slowed by a legal dispute over Cort’s patent. In 1789, Cort’s patent was challenged, and his partner, Adam Jellicoe, was found guilty of having misappropriated government funds. Cort’s patent was effectively cancelled, and he did not receive any royalties for his invention. He died in 1800, a poor man, despite the enormous value of his invention.
Despite the legal troubles, the puddling process spread rapidly through the British iron industry. The process was particularly well suited to the coal-producing regions, since it used coal as a fuel, and the new iron-producing centers in South Wales, the West Midlands, and the Scottish Lowlands were quick to adopt it. By the 1830s, puddling was the standard method of producing wrought iron in Britain, and British wrought iron was among the cheapest in the world.
The Importance of Wrought Iron
The availability of cheap wrought iron was a powerful stimulus to the rest of the British economy. Wrought iron was used to make a wide range of products, including chains, anchors, nails, horseshoes, tools, and machinery. The new railways, which began to be built in the 1820s and 1830s, required enormous quantities of wrought iron for rails, bridges, and locomotives, and the puddling process was a major reason why the railways could be built so quickly and cheaply.
Wrought iron was also important for the new steamships, which needed iron for their hulls, engines, and boilers. The growth of the steamship industry in the mid-nineteenth century would not have been possible without the cheap wrought iron produced by the puddling process.
The demand for wrought iron was a major stimulus to the coal industry, since the puddling furnaces required large quantities of coal. The growth of the iron industry and the coal industry were therefore closely linked, and the two industries helped to drive each other forward in a virtuous circle of industrial growth.
The Decline of the Puddling Process
The puddling process remained the standard method of producing wrought iron until the late nineteenth century, but it was eventually displaced by new techniques. The most important of these was the Bessemer process, developed by Henry Bessemer in 1856, which produced steel rather than wrought iron. Steel was stronger, more versatile, and cheaper to produce than wrought iron, and the growing availability of cheap steel gradually displaced wrought iron from many of its traditional applications.
The open hearth process, developed in the 1860s by Carl Wilhelm Siemens and Émile Martin, also produced steel rather than wrought iron, and it further accelerated the decline of the puddling process. By 1900, the production of wrought iron had fallen to a small fraction of the iron and steel produced in Britain, and the puddling process had become a relatively minor part of the industry.
The puddling process did not disappear entirely, however. The last puddling furnaces in Britain continued to operate until the 1960s, and the small quantities of wrought iron that they produced were used for specialized applications where the unique properties of the material were valued. The skill of the puddler, in particular, was so highly regarded that the last generation of puddlers became celebrated figures in the history of British industry.
Cort’s Legacy
Henry Cort’s invention was one of the foundations of the modern iron and steel industry. By making it possible to produce large quantities of wrought iron cheaply, the puddling process helped to make possible the railway age, the steamship age, and the construction of the great industrial cities. The fact that Cort himself did not profit from his invention, and died a poor man, is a reminder of the often unequal distribution of the rewards of invention in the Industrial Revolution.
The story of the puddling process also illustrates the way in which the new industrial technology was developed and refined over time. Cort’s original patent described a process that required considerable skill to operate, and it took decades of practical experience before the process was fully understood and optimized. The puddler, with his intimate knowledge of the behavior of molten iron, was as important to the success of the process as Cort’s original idea.
The Continuing Question
The interesting question about puddling is the same as the one that has been raised about the Newcomen engine, the spinning jenny, and the original Bessemer converter: how much credit should go to the named inventor, and how much to the anonymous community of workers who turned a working idea into a working technology. Cort’s 1784 patent described a reverberatory furnace, not the puddling process in the modern sense; the process that the puddlers used in 1840 was the result of thirty years of changes — the introduction of grooved rollers by Cort himself in 1783, the use of iron oxide-rich slag to remove impurities, the development of the “dry puddling” and “wet puddling” variants in the 1810s and 1820s, and the adaptation of the process to mineral-based fuels by the South Wales and Staffordshire ironmasters. The puddler is the prototype of the skilled industrial worker whose knowledge, embodied in the 90-second “balling” cycle of the puddling furnace, was what made the Iron Age affordable. The unresolved question — Joel Mokyr raises it in The Lever of Riches (1990) and again in A Culture of Growth (2016) — is whether the British economy of the period was actually a “knowledge economy” in the modern sense, in which case the puddlers’ tacit knowledge mattered as much as the published patent literature. The economic historians of the 1980s would have said yes. The current question is whether the same is true of the modern economy.
